I have not had such a hard time with TPUs, but I also make sure to purge the nozzle first. If you remove your nozzle, then load the TPU, it may help.

I have had crap in the filament twice that caused a jam. It seemed the crap was tiny shards of I-do-not-know-what that plugged the nozzle, but it either was in one place in the filament or it built up over time. I have not yet tried PVA, although I have some on hand, but I have tried HIPS. HIPS dissolves well in limonene, but limonene also weakens ABS. The good thing is that HIPS is not so affected by atmospheric moisture as is PVA.
I would be interested in hearing if PETG survives limonene.

Excellent idea! Another possibility is the orientation of the rod while printing. Does it really need to be round? Or will a hexagon or octagon work?

There is one more thing you might consider checking; I had this problem. Even though you see the extruder gear moving, is it possible it sometimes quits? If S3D goes under, it sounds like a business opportunity. A buyer could rejuvenate the software and keep the brand going.

I have used MEK to bond PLA, so it should work for smoothing.
